Innovative weaving techniques in carbon fibre

Consat Engineering has played a key role in industrialising two groundbreaking carbon fibre weaving techniques: Oxeon’s tape weaving and Biteam’s 3D weaving. In close collaboration with inventor and researcher Nandan Khokar, Consat helped transform pioneering concepts into working industrial solutions.

The collaboration has been defined by technical excellence, long-term thinking and a pragmatic approach – resulting in bespoke machines that enable a new generation of composite materials.

Objective: To industrialise and further develop new weaving techniques for carbon fibre composites, improving both strength and formability.

The challenge
Creating three-dimensional carbon fibre objects through weaving places high demands on both innovation and engineering. When Oxeon launched, there was a need to quickly move from lab scale to production. The same applied to Biteam’s 3D technique, where delamination in traditional composites needed to be avoided. The challenge lay in developing entirely new machinery – as no off-the-shelf systems existed.

The solution
Consat Engineering provided both technical expertise and practical implementation. For Oxeon, a complete production solution for tape weaving was developed, including design work, drawings, and testing. For Biteam, an automated production machine was built to meet the unique manufacturing requirements.

The result
With Consat’s technical expertise, both Oxeon and Biteam succeeded in moving from concept to production. Textreme™, Oxeon’s tape-woven material, has gained significant traction in the sports and composites industries due to its strength, low weight, and aesthetic appeal, and was used in the wings of NASA’s Mars helicopter. Biteam’s 3D-woven profiles, in turn, have opened the door to entirely new applications – particularly in the aerospace sector where strength in all directions is critical.

The collaboration enabled entirely new composite manufacturing methods – and a partnership where ideas are swiftly turned into industrial reality.

Value-driven innovations

With Oxeon’s tape weaving, manufacturers have been able to produce lighter, stronger, and more aesthetically pleasing composites. The fact that a material produced using Consat-built machines was chosen for use on Mars is a testament to the quality and potential of the technology. With Biteam’s Uniaxial Noobing technique, it has become possible to replace metal components with advanced 3D composites – offering the same strength but with lower weight and greater design freedom.
